Fuel cap modification

In California we have vapor recovery systems on all of the gas station nozzles. Unlike my previous K1200GT, the fuel cap on the K1600 doesn't open very far and makes it very hard to get the large bellow assemble around the nozzle past the protrusion on the bottom of the cap. You can compress the bellows by hand to start the fuel flowing but this can leave the nozzle very shallow in the tank and you risk an overflow before the automatic cut-off.

I took a look at the cap design and realized that there is a very simple solution. Here is the fully opened cap angle before starting.

I took apart the cap assembly (4 screws holding ring to tank, 2 screws from below holding hinge mechanism to ring). Be careful of a couple of small springs in the hinge mechanism. I then used a small, flat needle file to carefully file steps into the two tangs that limit the cap opening. I took off a little material at a time so that the cap doesn't open to far, hitting the tank ring, and possible damaging the paint on the cap. The following photo shows the step that I filed. I didn't take a "before" photo but you can easily look at yours to see how it started. Be sure to do this to both sides evenly.

Here is the result, after re-assembly. Much better and the ease of fueling is greatly improved. I hope that this is helpful to someone.

Unfortunately, the bolt pattern isn't symmetrical front to back. Notice the shiny screw centered and to the front. There isn't a corresponding one on the rear.

Added in edit: Dumb comment made without thinking. Maybe the whole assembly can be reversed? That might make it even better. Thanks!

I live in the UK but on a trip to California last year, my American friends used a sort of rubber spacer they carried with them on their bikes to simplify the fueling with those vapour recovery boots. It seemed to work very well.

In use it was just placed on the fuel tank filler neck and the nozzle of the pump inserted into it.

Outstanding attention to detail to find a solution!

One note to others doing this: You also need to be careful about how much you file off, lest you end up with the metal cover door digging into the top of the body strip behind the cap when the cap is fully opened (if you open the cap like I do -- key in the lock until the cap is fully open, i.e., the door fully open, then take out the key).

Excellent point! I tried to mention this in my little write-up but probably didn't explain it well. I very slowly removed material so that I left it with a very small gap to avoid gouging the paint. The "octane" sticker would provide a little protection but wouldn't last for long.

Added in edit: I'm a bit slow. I understand what you're saying after a little thought. I just went out in the garage and checked. The key cover just clears the body strip by about 3mm (1/8"). Whew. I guess my attention to detail wasn't quite what we thought... :)

On my current motorcycle I use a LighTech keyless gas cap which is great. They make one for the S1000RR, and according to the online parts fiche, the K1600 and S1000RR both use exactly the same gas cap. But I hear the parts fiche is sometimes wrong so I'll stop by a dealer to examine the gas caps of both bikes.

If they're the same, I'll instantly buy the LighTech cap for the K1600. That would be much easier than dealing with the ridiculous hassle of the stock cap.

EDIT: I found some very detailed photos of the LighTech cap for the S1000RR. Can anyone verify, from the photos, that the mount (silver piece) of the LighTech might fit the K1600?

Well I went to the dealer and opened both up, and they looked like they would be compatible. The cap itself is definitely identical; the question is whether the base they mount to is similar enough that the keyless gap will work. Well I've gone ahead and ordered the gas cap, so when my GT eventually arrives, I can try to mount it and see how it goes.

Keep us posted CGame. I hate trying to put gas in this thing. Rode out through Arizona and Colorado and filling was no problem. But here where I live (Riverside, CA), filling is a real hassle. If the gas cap replacement doesn't fit, I'll probably try cbdane's filing idea (I'm a little nervous about screwing that up though.)

Forgive me for asking but isn't it BMW's responsibility to provide a filler cap that will accommodate vapor recovery fuel nozzles in California (and any other state that uses vapor recovery nozzles)? If this is the same filler cap as used on the S1000RR, do those owners have the same fueling issue?

I know they do because I went to the dealer and he opened the S1000RR's fuel cap. It's exactly the same part as the K1600's and it opens 90 degrees up as shown in the photos on this thread. In fact so does the F800ST's (though it's not necessarily the same part) which is especially bad because its fuel cap is right next to the saddlebag, and the salesman was saying the saddlebag makes it difficult to get the gas pump in at the angle needed to fill up. Really a bad design.

That is the cap I have on my GTL.. Screws on and off.. Made of nice aluminum, good fit and finish.... It was listed as the S1000RR and it fits perfect!! Simple to install, took me 15mins to do...

Here is a tool that works great for the forskin on the California vapor recovery Nozzels. I keep one on each of my bikes that might run to California or anywhere else that has such pumps. I used one on my last trip into California on the K16GT. worked perfectly. Keep it in the little lockable storage compartment on the left side on the 16. Very easy to use and only costs $5.00 shipped.

I installed the Slingshot Racing screw on cap on mine, it works great. The finger grab wells will fill up with water during rain events or washing, no big deal..a quick dash with traction control off quickly drains them out.

Locking capability is lost, however I have been very fortunate thusfar by not having someone relieve themselves in my tank..or put sand in my crankcase...or superglue in my brake or clutch resevoirs...however my number may be coming up.

i want to know why the cap was hinged backwards. i would think that putting the hinge towards the bars would give you lots of room to come in from the back with the fuel nozzle and make things easier
Many have wondered the same. I'll bet that a lot of thought went into it and someday we will be enlightened. Seems ass backwards to me too! Just turning it 180 degrees, or even 90 would have made it a lot easier to use. I don't envy the CA riders on this one.

I agree, filling up the K16 in the bay area is an adventure; not a good one either.
I also have tried the McCuff. It works reasonably well for the LT; not so much for the K16. The reason is that the Cap interferes with the cuff device creating a seal between the nozzle and the fuel tank.
I just placed an order for the screw on cap! Thank you all for the tip!

I ordered mine this week. I just like the different look on the bike. Besides it is a modification that doesn't cost a bunch like most others.
I think it looks cool.

1-19-12 Got mine in the mail today. Looks and feels good. Can't wait to get it on tomorrow and see what it looks like. Mine was silver and only 55 including shipping.
